2005 PDI: All Models 1-1 UNCRA TING AND GENERAL SETUP: ALL MODELS 1.1 VEHICLE CRA TE INSPECTION Inspect each crate f or e xternal damage while it is still on delivery truck. Open crate and inspect motorcycle f or damage bef ore truck leav es your dealership.

2005 PDI: All Models 1-3 FLSTN After removing carton and protective plastic wrap: 1. See Figure 1-6. Remove and discard cloth tie (3) secur- ing handlebar . 2. Remov e the riser bolts (2) and shipping clamp (1) from handlebar risers. Retain the bolts.

Remov e the f our bolts (2) from the riser . Retain the four bolts. 3. Reroute the left hand s witch wire conduit from between the riser to a position in front of the r iser .
2005 PDI: All Models 1-5 CA UTION See Figure 1-9. Attach brake line as shown bef ore remov- ing motorc ycle fr om pallet. If brake line is not secured, it could be pinched and damaged in fr ont fork stop. 8. Attach brak e line to bottom of steering stem with clamp (4) and screw (5).
1-6 2005 PDI: All Models XL 883C and XL 1200C Models 1. See Figure 1-11. Loosen four scre ws (1, 2) of handlebar upper clamp (3). ). 2. T o be sure handlebars are properly centered, verify that equal amounts of knurled areas on handlebar protrude from outboard sides of upper handlebar clamp .
2005 PDI: All Models 1-7 FLHR/C/S/I Road King, FLHP , FLHPE 1. See Figure 1-13. Remove scre w (12) securing chrome ri ng (11) to headlamp nacelle (7). Remov e chrome r ing. 2. Remov e eight screws (10) securing headlamp assemb ly (9). Squeeze two e xter nal tabs (if present) to remov e wire connector at back of headlamp b ulb .

2005 PDI: All Models 1-15 MAINTENANCE-FREE B A TTERIES All models are equipped with maintenance-free batteries that are permanently sealed, valve-regulated, lead/calcium and sulfuric acid electrolyte batter ies . The electrolyte is immobi- lized in a glass fibre separator .
1-16 2005 PDI: All Models DA TE OF MANUF A CTURE CODE See Figure 1-29. The battery date code stick er has a number and two letters. The number signifies the year the battery was manuf actured. 9 – 1999 0 – 2000 1 – 2001 2 – 2002 3 – 2003 4 – 2004 5 – 2005 The letters signify the month the batter y w as activated.
2005 PDI: All Models 1-17 NO TE The figures listed abov e assume that the battery is charging at room temperature. If wa r mer than room temperature , use a slightly shor ter charging time. If colder , use a slightly longer charging time. NO TE The use of constant current chargers to charge sealed main- tenance-free batteries is not recommended.

2005 PDI: T ouring Models 2-3 INST ALLING D A T A LINK CONNECT OR See Figure 2-1. The data link connector [91] (2) mounts in a clip on the electrical brack et (1) under the right side cover . Cut the cable tie securing the data link connector harness to the frame and snap the connector into its clip on the electrical brac ket.

2-6 2005 PDI: T ouring Models RADIO ANTENNA MAST INST ALLA TION Open the T our-Pak lid. FLHTC models are equipped with one antenna mast. Thread the mast securely ov er the antenna mounting stud and tighten the set screw .
2005 PDI: T ouring Models 2-7 INST ALLING WINDSHIELD FLHTC, FLHTCU, FLHTCSE 2 (Wind Deflec- tor) and FLHTP (Fairing) 1. See Figure 2-7. Loosen the three f asteners along the top of the outer f airing. It is not necessary to remove the f as- teners. 2.

2005 PDI: T ouring Models 2-9 3. Remov e nut (1) (inside nacelle) securing nacelle trim (2). 4. Disconnect tachometer connector [108] inside headlamp nacelle. 5. Remov e nacelle trim. Loosen (but do not remov e) front handlebar clamp shroud screw (3), n ut (4) and washer (5).

THRO TTLE CONTROL CABLES All Non-Ultra Models Check throttle cab le adjustment in accordance with proce- dure given in Section 1 of T ouring Models Ser vice Manual.
2005 PDI: T ouring Models 2-11 REAR SUSPENSION AIR PRESSURE CA UTION Do not exceed maxim um air pressure for rear suspen- sion. Air components fill rapidly . Therefore, use low air line pressure. F ailure to do so may result in possib le damage to components.

2-14 2005 PDI: T ouring Models FUEL SYSTEM 2.4 GENERAL CA UTION Some fuel suppliers sell gasoline which has been bl ended with an alcohol or an ether . The type and amount of alcohol or ether added to the fuel is important. CA UTION Do not use gasoline that contains methanol.

Tu rn ignition/light switch to IGNITION position, and check that Oil pressure indicator lamp turns on (bef ore engine is star ted). The Check Engine lamp and if TSSM EQUIPPED , THE SECURITY LAMP will illu- minate f or approximately f our seconds and then tur n off .

2005 PDI: Dyna Models 3-3 THRO TTLE CABLES Tw ist and release throttle control gr ip a f ew times to verify proper operation of throttle control system. With throttle fric- tion screw loosened, carb uretor throttle must return to idle position each time throttle control grip is released.
3-4 2005 PDI: Dyna Models SUSPENSION ADJUSTMENT FOR FXDX MODEL Ref er to the Dyna Models Owner’ s Manual for suspension adjustment instructions for FXDX model. SHIFT LEVER Inspect shift linkage f or free mov ement. Check shift le ver adjustment; r ider’ s foot must be ab le to fit easily under shift le ver .

2005 PDI: Sportster Models 5-3 INST ALLING MAXI-FUSE The 30 amp Maxi-Fuse provides battery power to the ignition sw itch and ICM. The Maxi-Fuse is not installed at the factory . It is mounted in protective f oam attached to the left handlebar gr ip of the motorcycle in the crate.
5-4 2005 PDI: Sportster Models MIRR ORS NO TE XL 883L model: r ighthand mirror is shipped in protectiv e foam on left hand grip and must be installed. 1. XL 883L models: a. See Figure 5-4. Inser t mirror (1) stem into hole in master cylinder assembly (2).
2005 PDI: Sportster Models 5-5 LUBRICA TION SYSTEM 5.3 ENGINE OIL LEVEL Check engine oil le vel in oil tank at least once e very 500 miles (800 km). Check le vel more frequently if engine uses more oil than normal or if vehicle is operated under harsh conditions.

This motorcycle is equipped with the Harley-Davidson F ac- tor y Security System and siren.
7-2 2005 PDI: CV O Models T esting and Charging Battery 1. Place test probes of voltmeter on battery terminals and check the v oltage of the batter y to make sure it is at least 12.6 VDC . 2. If the open circuit (disconnected) voltage reading is 12.6 VDC or greater the battery is ready for use.
